11kV Substation & Main Switchgear Modernization

Engineering Performance Metrics & Delivery Parameters
The Technical Brief
Replace an obsolete 1994 main low-voltage distribution board and integrate automated bus-tie breaker synchronization with on-site 1,500kVA emergency generator sets.
Site & Operating Constraints
The foundry runs induction melt furnaces that cannot experience uncontrolled cooling. All primary feeder de-energization, cable pulling, termination, and primary injection testing had to conclude within a single 48-hour window without extension.
Execution Methodology & Works Delivered
- Prefabricated and tested a 3,200A Form 4b Type 2 switchboard at our workshop prior to delivery
- Deployed 16 certified cable jointers and electrical fitters working dual 12-hour shifts
- Re-routed 36 runs of 4-core 240mm² XLPE/SWA cables onto newly installed heavy-duty steel ladder racking
- Performed dielectric insulation, contact resistance, and relay secondary injection calibration tests
- Witnessed power-up with the local utility distribution authority 4 hours ahead of schedule
Verified Outcome
Full re-energization achieved in 44 hours against the 48-hour limit. Arc-flash boundary ratings lowered to Category 2 across all panels, with zero safety incidents logged.
